All done now. The head gasket actually looked OK when I took it out. The head was just warped. Machine shop fixed that, not needing to take off too much, so I could use the standard 0.7 mm head gasket. But since I was in there, I also: Replaced about every gasket I came across - all included in the head gasket seal kit. Rebuilt alternator Replaced brushes assembly in starter Rebuilt VANOS with new seals and anti-rattle rings Valve stem seals timing chain guides coolant pipes water pump front crank seal Timesert 23mm long M10-1.5 inserts in the block for the head bolts cleaned Carbon off pistons, valves, etc. cleaned the he11 out of everything I came across I bought the full timing kit on eBay for about $100, so the price has come down on those. Not sure if I'll ever use it again ... Some other opportunities for "while you're in there" were passed up mainly because they were recently replaced, including radiator and hoses - replaced immediately before rebuild started expansion tank OFHG DISA valve Things I just skipped, that are original and working fine engine mounts engine block (all good, did not open up at all) - the only problem with the block is an apparent slight leak in the rear main seal, and very slight leak at the oil pan gasket. Not concerned enough to deal with those until something else gets me "in there" For some reason the drive belt tensioner started making some noise (or maybe I just noticed it), and since that is original, I replaced that too. update - a couple hundred miles later, it's running great, which is pretty much how it was running beforehand. As expected, but it was a lot of work to get kind of back where I was. But I know it will be good now for a lot longer, and it was fun to do. Also, one of the first helpful comments on this thread was a recommendation for the youtube 50skid series. Wow, that was awesome. Yes, 10+ hours, but well worth watching. This is a big job, and it was very helpful to watch the guy go through everything. I followed the Bentley as well, and the video + manual was a nice combo. Unlike some video tutorials, the 50skid is less polished, which is good. He will discuss things at the level of an advanced DIYer (e.g. the type of guy who's going to rebuild his M54), but not of a professional (who makes everything look perfectly easy and edits out the difficult parts or the mistakes so they can sell car parts to you).
