The boots are definitely the difficult part of the rebuild.
The cylinders are beautiful. No rust nor burn or honing needed at all. I cleaned them up extra well just to remove all old residue inside. Looks factory fresh now. Just time for a reinstall of square o-ring and piston with boots...after I clearcoat the calipers, that is.
I'm actually gonna put the painted calipers in oven now to cure paint properly, as per VHTs can instructions.

Silver is nice too. Especially on a specimen as clean as yours Stephen.

Clockwork, I've definitely posted about it before but can't claim originality points. Mouse used it on his c5 z06 and I loved it so did it on Red.

Kudos on the oven cure. My wife drew the line there and I had to settle for heat cycle cure on the truck.

Great read on that DIY.
On the pistons and seals the trick is clean everything, take a pick to all the grooves to ensure clean, use assembly lube or lots of brake fluid, do not force the pistons back in or you will cut the inner seal, finger pushes will do, install the dust boot (the big one) on the PISTON FIRST - then install, if the piston gets mis-aligned use shop air to pop it back out.

Note: use a 1x4 scrap to protect the piston and caliper ears when you pop out the pistons. The stuck ones may need a little extra pressure and a soft towel added to the 1X4.

It may take you 2-3 attempts to to get everything aligned and installed properly the first time . You can pop the pistons out multiple times without hurting the seals once everything is clean and you are in reassembly. To pop remove bleeder screw and blow in CONTROLLED pressurized air. YOU DON"T NEED 90 PSI.
Scary at first, but easy as you do the second one.

Tip: To pop the pistons use this Milton tool on your air line.
Tip 2: Any pitting on the pistons? REPLACE THEM. Beats leaks later.
Tip 3: You can pretest your caliper with slowly introducing shop air to ensure piston movement.

The little M5 calipers are shown below

Previously I thought like this too. Now I say it's better to install the dust boot on caliper first. This way you can keep the lip between caliper and dust boot dry (no grease) as it should be. It's so easy when you find the right technique. Small amount of compressed air will just pop the dust boot on top of the piston when that edge is lubricated with caliper paste and supported to correct position. Then just push the piston in and the boot lip drops in the groove on piston.

I have tried and seen both methods used. The dealer I worked for had techs who did it one way on multi piston set up and the other way for single piston.
