So were the spline in the DS the problem? Inquiring minds want to know.

Now the question is, if I purchase the 1 piece DS from Cobra transmission, should I be able to install it w/o having to move the transfercase and anything else around?

The install order would be the DS to the transfer case and leave the DS hanging out of the way.
Then install the new guibl plate and the adapter plate together.
Then move the DS up to mate with the adapter plate.

Does that make sense and would it work?

If not, I'll go with the 2 piece kit as originally planned. I think Charlie balance the DS before he sales them.

Chris
You should be able to do it that way. When I replaced the front guibo on mine, I just unbolted, pushed the shaft back, swapped the guibo and pulled the shaft back into place, and bolted up. I have a 2006.

Yes, the common failure. The 3/4 of the spline on the original DS is rounded.

I have heard that it's possible to replace the driveshaft without backing the transfercase off but my experience was that this is not possible. I had to back the transfercase off about 1/4" to gain enough clearance to get the new driveshaft to clear the front differential flange.

Your order of install looks okay. Insert splined end of driveshaft into front output of transfercase. Since there's no universal joint it's not really going to hang out of the way. Push the driveshaft into the transfercase as far as you can and fit the guibo and centering plate in place between the driveshaft flange and the differential flange. Orient the guibo so that the arrows match up to where the flange touches the guibo. Assemble the guibo bolts and torque to spec.

Thanks Monster. I'll post updates as soon as the replacement drive shaft is received and installed.

OK updates. Got the two piece front driveshaft kit from USA Repairs and installed on the X5. Had some challenges with pushing the new dust boot on the spline piece to go far back enough so the spline would seat further into the TC so I can fit the longer piece on. With some efforts and a lot of heaving and puffing, I got to seat further in.

Overall, an excellent aftermarket kit...well made and certainly makes the repair job so much easier (took me about 2 hours to install). Would be awesome if it's priced a little lower but hey, convenience and ease comes with a price.

X5 runs so much smoother now...it hasn't ran this smooth in 2 years due to badly cracked guibo plate and worn out splines on the drive shaft.

So it was the Driveshaft.

Nice update. I've been wondering about the dust cap situation.

I may look into some preventive maintenance, maybe if can move the dust cap for deeper insertion, can use spacers on the guibo side and avoid the problem.

I read a thread somewhere that someone has actually machined a spacer at the guibo end and thus got more spline further into the transfercase.

If your front driveshaft is still original and with high miles already on it, it probably won't last you very long. When mine came out, only about 1/2" of the original spline at the rear-end of it is left. The driveshaft will have to go in pretty far to engage that last section of the spline.

The dust boot also has a lot of friction (tight fitting over the driveshaft) so it was difficult to push the driveshaft back further but if your SUV is off the ground high enough and with a prybar and leverage, you can move it back.

That's my experience from just recently worked on it and you may have already done this at one time or another Andrewwynn. Let us know how it goes if you do decide to do it.

Cheers,
Chris

That's great feedback. I thought the dust cap was welded. I've seen a few threads discussing pushing the guibo back with spacers but if the dust cap didn't move that won't help
