Wow, crazy sound!
I would go after the inner runner flap. Seems it's fighting to stay closed and being pulled open. Do you have a mechanic stethoscope?

If it wasn't for going away when you remove the cap I would think it's an "almost dead" car alarm sounding off weakly.

But I'm almost deaf in one ear and have a detached retina, so I got by braille or memorex at this point...

Yeah, I am gonna need to make sure that is not leaking. I replaced all the O-rings this weekend but the thing makes me nervous with how flimsy it is, and the last time I took it out it just sort of bent in ways that it didn't seem like it should bend.

What I was getting at about the vacuum distributor is that it supplies the vacuum for the CCV so you can eliminate a lot of things if you can block it off.

If you don't want to make up an adapter for the oil cap you could measure vacuum at the dipstick as well. If spec is 0.5" and you have a lot more then also gives you some direction for diagnosis.

You have me wondering about those inserts, I'm stalled because I don't have the right o-rings for the injectors so I think I will pull the intake off and have a better look at that.

OK took manifold off and all is good those ports with the inserts are indeed for the idle air control, my guess would be so that the IAC doesn't ruin the intake runner tuning for the DISA.

btw I would have had no problem with reusing the intake gasket even after 470K and 20 years still looked perfectly fine and only slightly stiffer than the new one.

I could see that if you weren't really carefully pulling out that vacuum distribution thingy that it might crack at a seam.

I see what you mean, and yeah that makes sense. It's awful hard to examine the integrity of the connections for all the vacuum hoses, so I wonder if the honking noise isn't just a hose that's not quite connected right. Anyways, there is a local indie german technician that has an opening on wednesday so I'm throwing in the towel, I think. First time I've used a mechanic in 20 years, except for one job I wasn't equipped to do, so say a prayer for my bruised ego.

Without a smoke tester or vacuum gauge you could still say you weren't equipped for this one either! Did you find where the honking was coming from with the "hose stuck in the ear" method ?

Did you ever get a new rubber for the IAC to intake manifold ??

I did get a new grommet for the IAC and installed it this weekend, yes.

The honk, the best I could come up with is that it's coming from the CCV area.

You could also argue that this being my first german car, I never needed a smoke tester before... because normal cars don't have these sorts of ridiculous problems

Haha I shouldn't really say too much because I don't have a smoke tester either!
Hopefully your mechanic gets it figured out and it's just something minor
