Just spent a couple hours working on the issue without any luck. I've tried AZX54.4's approach without any luck. Also tried TwinTurboGTR's recommendation of wedging the door handle up. I think I'm gonna try and install the previous carrier and see what happens....

Still can't get this in, huh. Ace... Snap pictures of different angles of the new carrier in "Position". I want to see how this thing is fitting. Unless something is bent or the part isn't right, this job should not be giving you this much hassle as a DIY.

Take pictures facing the front of the carrier installed. Close up of the mounting areas, close up of the rear of it, and a picture of how YOUR tumbler fits in the keyhole.

This has to be a "part failure" as he is using a "URO" part which we all reconize as being a low cost alternative to an OE part. Basic manufacturing engineering says cheaper is not a great indicator of quality. But we also reconize that this carrier is a cast Alloy of unknown materials from BMW.

Option One: Install the old part and see if your screws lineup properly. If Yes > toss URO part and order new BMW part.
Option Two: re-engineer the aftermarket part to fit. Time spent, life expectancy, fit and finsh...who the hell knows.
Option Three: Pick up OE part, today, install it, as it takes approx 1- 2 Hrs with the door panel on. If panel is already off subtrack 30 mins. Mark off earlier purchase to experience.

I think we have beat this one to death already.

While the OE part is poorly manufactured, the knock-offs are even poorer. We also can beat up the design team that came up with this engineering marvel way back in 1998-99, and take back their annual bonus as it was a "DOG". I will bet that this part is a "A" mover in BMW's part inventory as everyone will replace the driver's side at least once in a 10 year period. Some as posted have replaced this part 4X. It is a wonder they did not "update" the design as many do when the part failure is high. Oh well, $$ for the dealer service departments. Maybe that was the over all plan with the design.

As a DIY, it is a 5 on a scale of 1 to 10. Simple, hand tools only, straight forward replacement. Takes a little time to set the parts and reassemble but not real tough project even in 30 degree weather. When I had to do this for the first time this winter, the DIY instructions on this site made mine easy.

Yea, it just feels like it's not sitting right. Here's a picture of the door handle carrier off with the tumbler on. The hex bolt goes in just fine.


Here's one with the door handle on on the car with the tumbler in. There seems to be a little bit more of a gap than should be.


Here's one with just the door carrier mounted on the door.


Here's one of the slot that the tumbler is suppose to go in.

When the door failed, I went through and found out that a zip tie can temporary resolve the issue. So I took the previous door handle carrier apart and zipped tied it. When I reinstalled it, I still had the same issue. I was able to get the hex bolt to screw in by some force, which is why I think I'm not aligning it right. If I'm not able to make the URO part fit correctly by the weekend, I'll reinstall the previous one.

I would try leaving all the mounting screws loose, cables, etc. Insert the key cyl, and see if the threaded hole is close to alignment.

at this point I just want to jump in and do it for ya , you must be getting frusterated, your probaly just missing 1 small detail somewhere or the carrier is defective.

Come on, someone in Denver who has done this step in and help AceWynn out! I had done handle assemblies in other cars before, read and understood the instructions, and still screwed up my first try by stripping the plastic pin on the front of the handle when I didn't 'extend' the carrier spring up when attaching the outside handle. I found it trickier than it looks, what with having to angle that puppy two directions to install. I feel for you, Ace, hang in there!

Appreciate the support guys. It just feels like I'm missing something, like an additional step.

I just spoke to StephenVA and he had some good advice.
