Hmm... Seems like it was a simple actuator gear failure to start with but clearly not now.

Maybe put the old classification resistor back in.

Might also pay to check that when running the actuator motor off the car that you haven't driven the gears to some odd position that the car cannot recover from- i.e the car wants to start with clockwise rotation during the startup calibration routine but you have driven the gears to the far end of the available clockwise rotation. Not sure here - haven't played with mine off the car.
