1/2" because 3/4" would take away tons of airspace....this box is small enough internally as is. The stock enclosure that I modified is plastic that isn't even more than an 1/8th thick and it sounds awesome. I'm sure he's glued it in there somewhere, otherwise sealed the seams w/ silicone...I highly doubt he just screwed it together and used NOTHING as a seam sealer. The screws...who cares as long as it holds it together. I've used wood screws or even sheetrock screws in enclosures I've built in the past...they all still work. We're building subwoofer enclosure here, not building houses!

Fitment issues I have no comment on since I dont have one. Plenty of people had nothing but good things to say, lately the last few have had complaints. That either leaves a construction mistake or even something like the interior differences between 99-02 and 03-up E53 body style changes.

No one forced you to buy this, so as the saying goes...if you can do it better, then do it.
