DISA was faulty, that is a fact... could faulty DISA contribute to continuing of the symptoms?
I wish you had INPA to monitor live engine data... I am trying to remember from my car, if the INPA registers the fuel pressure - i know it displays mass and temp of the air...
it might not help you right now, but for future reference, once you are up and running, consider getting INPA and the rest of the software tools...

DISA will not contribute to a NO START problem, it does contribute to a driveability problem if it is not operating correctly since the whole purpose of the DISA valve is to vary the length of the intake runners.

I would ditch the KN air filter and go back with the factory airbox. The KN filter doesn't make any more HP, but the oil from the filter does gum up the MAF.
Only thing the KN air filter do is you can hear the air being sucked into the engine AKA boy racers.
