T-case Calibration Issue

I'm at a loss...
I have a 2005 2.5 with around 255,000 miles on it. A few years ago, the front drive shaft started making some noise. I took it to a friend who has a lift in his garage. (My friend is a brilliant semi-retired mechanic with tons of BMW experience. I've been bringing my cars to him since the 1980s, without any problems.) When we took it out to replace it, we noticed the front bearing in the t-case wasn't looking good and decided to rebuild the t-case, even though it wasn't throwing any codes. I ordered all the parts from Cobra in Florida. The parts came and we rebuilt the case. After re-installing it, we could not get it to calibrate. (Using my friend's Autel.) Figuring that we might have installed something wrong, we took it out and apart again. This time, we videoed the rebuild and sent the video to Cobra. The owner ( a very helpful guy, with a ton of experience with these t-cases) said everything looked good. BUT, once again we could not get it to calibrate. I then ordered a new (Bosch) actuator motor, but that didn't change anything. I ordered a used transfer case module. We coded it, but it made no difference. Since the car is my backup / beater car, which I don't drive often, I just figured I'd live with it being 2 wheel wheel drive.

This is where is gets strange. I also have a 2010 with around 150,000 miles on it. A few months ago I started hearing a t-case noise. We decided to rebuild this one despite our last experience. Again, I ordered the parts from Cobra. Using the video from the first rebuild, we put it together and installed it. Using the same Autel, it calibrated and has been working perfectly.

What the hell?

Does anyone have any idea why one car calibrated with no problem and the other won't calibrate at all? I can live with the beater being 2 wheel drive, but it would be nice if it was AWD again.

I understand and totally agree! Last year or so the engine fan wouldn't kick on for me 05. After going through all the regular suspects and checks and purchasing a couple fans from the salvage yard.
I decided to try the fan out on my 06...fan kicked right on.
After about 2 weeks of the 05 sitting I thought to clear the code and then while the car was sitting during those 2 weeks I had the car's battery freshly charged.
Installed the battery.
Thinking none of this would matter, car sat for a couple of days with a freshly charged battery.
Came back at it...
And what do you know...
Yep! Fan kicked on for the 05!
Remember these things are rolling computers.

Couple of things.
1. Calibrating the t-case is just finding the clutches end-stops. You can manually "actuate" or spin the splines with your hand while "slipping" the front drive shaft with the rear. This is the only thing that would need to be calibrated and to verify functionality. As the clutches wear, more and more actuation is needed.

2. Why are you guys not using ISTA to calibrate? This baffles me when you mention someone that's supposed to be good with BMWs and has experience. Yet Autel is being used...

3. You can take apart and CONFIRM the actuator gearing is in tact. Was this done? Also, you need to make sure you are using the correct classification resistor. Did you confirm the VTG is actually reading this resistor? What about codes? Did you get any failed codes attempting to run the routine? More information is needed.

Getty150 also makes a good point about "these are rolling computers." Having a fully charged battery AND using a battery charger while running the calibration routines is imperative. Hopefully this was done as well...and should've gone without saying but...


The great thing about ISTA is that it TALKS about all of this and WHY you do it. This is why I harp on using the correct tool for the job.

After a couple months sitting and I trying to figure out and research what the "chatter" was as the BMW dealership parts counter guy calls it. Was it the Guido? Or CSB, or loose rear drive Shaft?
Finally, deducted it was the t-case...DTC 5f3a... had half a bottle of Rock oil on the shelf 0870. That did it! The horrid vibration, stiff turns and difficult maneuvering in tight parking... all gone!
Now it seems the ecm is trying to relearn itself. CEL has vanished only to be replaced with the trifecta lights and then on the second day of driving in the city I have a clear dash free of any faults....of course at the start after changing the t-case fluid I cleared all faults with the foxwell.
