Sounds about right - that's exactly the same "soft" failure I've just had. The carrier hasn't broken completely but cracked and this allows enough slack so that the door doesn't unlatch.

And yep, new carrier is the fix.

Another "Door Won't Open" Thread

Here is the photo album from my DHC repairs. The first batch from replacing but reinforcing the DHC and removing the part that causes the break in the first place. The second batch is from when I actually repaired mine for free about 3 years ago still going strong.
I need to take my wife's door actuators out to rebuild them. I'm going to remove her DHCs as I go one at a time and will upgrade them to remove the self destruct button. P you could probably fix with just a nylon zip tie and certainly a stainless zip tie.

When I saw that cable I said to myself there has to be a away of fixing that with out replacing the DHC but to fix that I would probably have to remove it anyway. Once i am that far in might as well replace with a new part, Its cheap enough anyway

Yep - removing and installing the part is the bulk of the work. And the problem isn't likely to be the cable itself but the pivot point (hinge) on the carrier. You'll see once you get it out.

As andrewwyn has pointed out, the DHC can be repaired pretty easily. I've replaced the last two that failed on my car but I have kept the old ones (one of each front sides) and will repair them using andrewwyn's methods and keep them as spares for if I have another failure in the future.

Just started my first for actuator overhaul.

I've figured out some very very significant shortcuts and will be sharing them soon. Why I'm posting here is this: if you remove the door actuator first it looks like you can pull the door handle carrier straight down and out past the air bag through a very big hole in the door metal.

In addition I was able to peel up the corner of the foam vapor barrier without tearing it. It's quite cold right about freezing and that seemed to help the adhesive pop apart without being so gooey like in summer. When I've done these door open jobs in summer I'll use a razor blade to part the adhesive which will meld right back together.

The problem is the new part will have the same design flaw, you are actually better off repairing the old one of its the classic broken hinge situation. See my photos.
