Blown Up Front Diff
I have a 2004 4.8is. So today I drove into a parking spot, and then when pulling out there was a grinding sound. I reversed back in and half way I lost movement. I waited a bit in park and then tried again and I was able to reverse back into the spot. I noticed that there was a large puddle of dark ATF smelling liquid in the parking spot. I had the X5 towed home and was barely able to limp it up the driveway. There are no codes. I had a closer look at what was leaking and discovered that there was a huge hole blown out of the side of the front differential. I could see the gears inside and some twisted looking metal. The outside of the case looked a grenade had gone off inside! I can source a replacement from a 4.6is, which seems to be the same part number, but my question is how hard a job is it to do. I haven’t been able to find any diys on it. Is this rare? I have strong mechanics skills with the ability to pull engines, drop trannies, etc, but definitely would prefer to take on this task if there were some instructions to follow. Thank you for reading

Definitely doable, and definitely a PITA. I imagine it’s the same job as the 4.4/4.6, which entails raising the motor up a few inches and dropping the subframe a few inches. The job can’t be done without doing both of these as the diff simply won’t come out/go back in without the clearance offered by doing both of these.
When I did it I put the car on jacktands on all four corners and used an engine hoist to raise the motor. Then I used floor jacks on either side of the subframe to slowly drop it just enough to maneuver the diff into place. The diffs are heavy so a helper to slide a couple bolts in to hold it would be helpful. Same for lowering the subframe gently and simultaneously on both sides if you use floor jacks. Easier if use a 2 post lift I imagine. Regardless, You are on your back bench pressing the diff into place. The trickiest part with the 4.4 set up is not screwing up the diff to oil pan seal on the install. If you nick that flimsy little o ring while cursing and manhandling the diff to get it into place, it will leak. The 4.4 has a metal protective ring that gets installed over the o ring, but my experience was that it kept falling off the diff. Alignment needs to be perfect in the way in.

Yes those o-rings are way too thin. It's a poor design I think they should be a thicker o-ring. Both of mine were leaking really bad there. I was not able to obtain that dust cover part anywhere online or from any of the local dealers. Where did you get it from? I tried for a few days, as I knew I would damage that o-ring but I think I got lucky.
Sorry to hear yours exploded. I'm worried about mine, as when I first dropped the oil out, there was quite a few metal chunks. I've used that engine support bar 4 times now, I would recommend that over working around the legs of the crane. Especially if you're just going to lower the subframe and not take it all the way out. It'll be a little claustrophobic under there. Just don't use the floor jack on the oil pan unless you want to have a leaky oil pan soon. It's a great time to replace your oil pan gasket and about 65 other things, engine mounts rod bearings etc etc. Definitely do the axle seals and the o-ring on the diff side and on the half shaft side. To put the axles back in if you put the opening in clip up at 12:00, they go right in.

I seem to recall reading somewhere that the same dust/protective assembly part from another AWD/Xdrive BMW worked, so I think I bought that one somewhere. Let me dig around in my notes and see if I can recall what exactly I did 3+ years ago.
1 of my axles went right in at the 1200 posit, but the other one I had to turn 90 a couple time and keep trying before it popped in.

Thanks. I might have had the wrong part number actually I'm not sure.
The guide studs is a great idea. I've done that for the transmission and it is huge. I would do that for this too now that the idea exists. it's a little heavy, and you have to line it up surgically so you don't nick that o-ring. Also be mindful if there's a wire that runs in between the diff and the oil pan. The f30 had the oil level sensor wire running between them. I didn't realize this and torqued the diff up. And then I couldn't get the wire plugged in, and had to take it all off over a stupid wire. I don't think the e53 was 6 cylinder had the wire that way, but I don't quite remember, something to be mindful of, on at least some x drive cars.
