OMG!!!! You do not hone alusil. Its a coating and if its worn through the block is no good. If you have already started to hone your block thats alusil then you need to start searching for a new engine.

AFAIK there are companies that can do this (exposing the silicon crystals - same is done while producing the engine block) - at least here in europe... But it's a special process.

You are correct in that it can be done but that is a factory process that has to be carried out meticulously. The coating has to be re-applied back to the aluminum. I gather the original person that posted is assuming he can take the DIYer home drill honing kit and clean up the walls of the block. If his block is scored then it would have to be sent back to one of those special machining process companies(i.e factory processing) to have the block re-done and then your looking at huge dollars. He would be better off finding a used engine/donor to do the rebuild.

A little detailed info on BMW cylinders.
The Nicasil cylinders are finished with a plating process, if the block is bored and/or honed, the plating process must be re-done. The Alusil cylinders are acid etched, this removes the aluminum from the silicon particles on the bore surface (the piston rings ride on the silicon surface). If the block is bored and/or honed, the acid etching process must be re-done. The Nicasil blocks do not have a high enough silicon content to allow for an acid-etch process. The Alusil block can be Nicasil plated, but the etching process is more cost effective. Any sulfer in the fuel, combined with low operating temps (lots of short trip driving) causes sulfuric acid production, stripping the Nicasil coating.
