No I don't think a full trans drop is required.

Again, if the trans is fine during shifts, and doesn't pop out of gear on its own, I can't see it failing.

If there was only a way to put a stick into my 4.8is from off the shelf parts, you can bet I would be doing it. Manual is most often more robust than an auto.

No need to remove trans to diagnose TC chain issue. If the 2 shops you went to knew anything about troubleshooting the TC, they would have drained the TC and checked for chain slack by inserting a flat blade screwdriver into the drain plug hole and pulled the chain away from the lower sprocket set.

For those who have worked on removing the transfer case, how many hours of labor are we looking at here? Is this a two hour job or five?

Why are you removing the X case already? Read what TiagX5 just posted. The X case chain can be inspected before removal. And if you search, there is a person that just did it himself. Thread is called transfer case removal with pictures.

The inspection procedure in step #12 takes 15mins and 2qts of ATF to refill the TC.

Agree with TiAg...if the OP has his car at a joint that is clueless, get the sumbitch down off the rack and take it to a BMW Indie.
I would bet dinner at a good NYC restaurant, that it is not the 5 speed MT trans itself, making that noise.

Mine went at 130K. Shipped it to 1stStopTrans in AZ. they rebuilt my unit for under $3K. R/T shipping was $300.

BMW X5 Transmission, 2000-2002, ZF 5HP24 , 4.4 items in 1 Stop Transmissions store on eBay!

Worked great for me.
